I actually love to use wovens as my outers and velour as my inners. I just cut out 3 diapers tonight that have adorable wovens as outers!
I don't add any additional to my pattern at all because I know it still fits great even without all of the stretch. Even wovens stretch a bit, so make sure you cut it where the stretchiest part is across the wings. I have heard that you should add 1/4 inch all around if you use woven instead of knits, but I don't know if this is right.
I actually love my woven/knit inner diapers as they are more trim fitting than my knit/knit diapers. And wash after wash the woven fabric stays very vibrantly colored and in perfect condition. I made some with flannel and they faded and got threadbare after many washes. The only con is that the woven really doesn't absorb anything, so be sure to have plenty of stuffings in your dipe. I make pockets so that is never a problem with me, esp. with velour inners. That velour can absorb so much liquid.
There are just too many adorable woven fabrics out there not to try. I was just surprised how well the fabric holds up.

I actually just made my first diaper out of my own pattern out of a very cute flannel. I was under the impression that flannel has alot of stretch to it, but it's not, at least according to the net.
But that's exactly what I think! Wovens just come in so many darned cute prints! My mom has a sewing shop and she has nothing but wovens, walmart in my area doesn't have any knit that I saw, so I was very disapointed by that! I'm glad to know wovens are not out of the question!

They way I figure it they usually make quilts out of wovens, and those hold up for hundreds of years! I was also surprised how well they work. You just don't get as much stretch, but that is not always a problem.

Ok, I just finished a diap out of woven, I havent' tried it on my dd yet but it should fit I think.

I always prewash all of my cotton fabric. It all seems to shrink a bit.

I prewash everything just like I'll wash my diapers - HOT HOT HOT. Except I don't prewash PUL (it doesn't shrink), and I think fleece doesn't shrink either, so that wouldn't need prewashing. But cotton fabrics, yep. Hemp, double yep!
