sewing PUL?

Yep - I think velour would work. It wouldn't keep the baby's bum as dry as micro, but it would be soft.

I use a regular old machine need and regular cotton/poly thread - I've heard cotton thread wicks.

I pin (because diaper fabrics stretch easily) with little binder clips or I put in a pin parallel to the stitch, in the seam allowance so I don't create little holes in the waterproof section of the PUL.

PUL is super easy to sew. I love using it because it's so easy to work with. I just use my regular size 10 needles and my favorite thread (Gutterman-expensive but holds up very well) and sew!

The velour sounds nice. I've always used microfleece and wasn't a big fan of velour but ds actually prefers his velour SOS now to anything so I'm wondering if it feels nicer to him. I'm getting ready to sew some postpartum pads with velour and PUL so we'll see!

GLUE STICK works great for keeping layers in place, be prepared to apply generously though.

I've found the Schmetz Stretch needles work the best on PUL. I also sew with the pul on the bottom (against the feed dogs) cause it sticks to the foot, but I might get a teflon foot at some point. Otherwise, it's pretty easy. Use a medium size stitch length (closer to 3 [or 8 on older machines])

Oh, and wash and dry everything on HOT once after you sew it to seal all the holes back up. Have fun!!

Just make sure the velour doesn't stick out in the leg area or you'll get moisture wicking out to the clothes. Velour does not perform like microfleece, it absorbs fluid due to it's cotton content. If you want to make pocket diapers that wick moisture away from the baby a'la Fuzzi Bunz, then stick to microfleece

Sounds like you got most of your answers. Just wanted to add my $.02

Sew PUL side down. The PUL doesn't go through the machine well but if you are sewing the other way it won't be a problem

If you add some fabric glue around the edges of the diapers you don't have to worry about pin holes and it helps keep the 2 fabrics a bit more stable for sewing.
Then you can go ahead and sew as usual.

Is there actually a pattern available anywhere specifically for pocket diapers or do you adapt one yourself?

Im just gonna use my own.. Ive been sewing fitted diapers.. last night I made a pocket fitted..lol

I think the new HB-Home pattern either comes with directions for making a pocket diaper, or you get a weblink to directions if you buy the pattern (there is a whole yahoo group for owners of the pattern, and you can get it through that).
