I have some really cute Curious George pajamas that don't fit anymore...jersey top with fleece bottoms. I've already got plans for a super-cute George fitted from the top. My main question is about the fleece pants. Is recycled fleece O.K. for covers? I know I'll have to end up using two layers...but does it work out alright? TIA.

Recycled fleece for covers?

If it's 100% synthetic fleece, it should be fine, possibly even with one layer. If it's microfleece, you might want 2, but most fleece works as one layer, depending on the pattern you use. If it's sweatshirt fleece, it will be absorbent.
